Boss design on a thin-walled die casting is a balancing act: enough metal for the thread, not so much that the casting sinks or warps. The insert strategy you pick shapes both.
Bottom line: for most Thread Inserts applications the decision comes down to load, environment and assembly method — the Thread Inserts guide walks through the selection.
A through-hole lets chips escape, allows full-length STI taps, and makes gaging trivial. Where the housing geometry permits it, put the insert in a through-boss and close the far side with a cap or seal. This is the lowest-risk option for automated installation because depth control errors cannot crush the insert.
Blind bosses save height and keep sealing surfaces continuous, but they introduce three classic failures:
The fix is dimensional discipline: tap depth = insert length + 2P, drill relief below the tap, and blown-out holes before insertion.
For high-volume housings, mold the boss with a through pilot and let the insert create its own blind internal thread — self-tapping inserts make this practical and remove the tap station entirely. Toprecision application engineers routinely review casting sections and recommend the shorter total-cost route.
| Insert type | Thread material | Best for | Temperature limit |
|---|---|---|---|
| Standard free-running | 304 stainless | General aluminum/ magnesium housings | ~300°C |
| Screw-locking (prevailing torque) | 304 stainless | Vibration-prone joints | ~300°C |
| Inconel X-750 | Inconel | Aerospace, engine hot zones | ~750°C |
| Keensert (solid bushing) | Steel/zinc-plated | Repeated assembly, heavy load | ~400°C |

In blind holes, the insert must never bottom out. Leave at least 1.5× the thread pitch of clearance at the bottom of the drilled hole. If the hole depth is limited, use a shorter insert or a self-tapping version that cuts its own thread without requiring a pre-tapped hole. For thin-wall housings, through-hole inserts with a flange distribute the clamp load across a larger area and prevent pull-through.
